QUALITY ASSURANCE & WORKSHOP INSPECTION

Part Verification & Physical Inspection Guide

Pre-installation checks: control valve stamping, nozzle orifice inspection, length tolerances, and post-installation dynamic leak-back testing.

1. The High Cost of Installing an Incorrect Injector

A wrong injector bolted onto the cylinder head on the shop floor is an expensive mistake. The replacement part may physically fit into the clamping bore but fail under cyclic 1,600+ bar rail pressure within 200 km, or it may run but burn 8–12% more fuel than the original calibration.

Three physical pre-installation checks — control valve stamping, nozzle code stamping, and total length / washer OD — confirm the assembly received matches the exact engine platform requirement before any bolts are torqued. A fourth check, the dynamic leak-back test, confirms proper internal hydraulic sealing after installation.

2. Check 1: Solenoid & Control Valve Stamping

Wipe all protective storage oil from the injector body with clean lint-free paper. Locate the laser-etched metal identification plate riveted to the solenoid housing:

  • Validate the 10-digit Bosch SKU: Confirm the number matches your work order (e.g. 0445 110 021).
  • Verify the internal control valve code: The valve code is a 9-character alphanumeric sequence starting with F00VC (passenger car CRI) or F00RJ (commercial CRIN).
  • Avoid the harness trap: The electrical plastic connector cap often carries a 4-character manufacturing mold code. This is NOT the valve code — verify the laser stamping on the metal body.

3. Check 2: Nozzle Code & Spray Tip Inspection

The nozzle tip (entering the combustion bowl) carries a 9-character designation stamped on the hex face just above the spray tip:

  • Prefix verification: Confirm whether the code begins with DSLA (sac hole design) or DLLA (valve-covered orifice design).
  • Spray orifice count: Use a 10x magnifier to inspect the micro-holes (typically 5 to 8 EDM-drilled holes, 0.120–0.160 mm diameter). Check for any shipping burrs, foreign debris, or transit drop damage.
  • Protection cap: Never install an injector whose protective plastic tip sleeve arrived dislodged or contaminated with grit.

4. Check 3: Injector Total Length & Copper Washer OD

Use calibrated digital calipers (0–200 mm, ±0.02 mm accuracy) to measure the total assembly length from the hold-down shoulder to the nozzle shoulder:

Inspection Parameter Acceptable Tolerance Diagnostic Consequence of Mismatch
Shoulder-to-Tip Length ±0.10 mm of OE spec Incorrect protrusion alters spray cone entry into the piston bowl, causing smoke.
Copper Washer Thickness 1.5 mm / 2.0 mm (OE exact) Thicker washer retards injection timing; thinner washer allows tip overheating.
Washer Outer Diameter (OD) Exact fit in head bore Undersized washer extrudes under combustion load; oversized washer binds in well.

5. Check 4: Dynamic Leak-Back Test Bench Protocol

After torquing the injectors and bleeding air from the high-pressure lines, perform a dynamic bottle leak-back test with the engine idling at operating temperature (75–85°C) for 3 minutes:

Measured Leak-Back Rate System Condition Required Workshop Action
< 20 mL / 3 minutes Optimal Hydraulic Seal Pass. Control valve seat and nozzle needle clearances are within factory spec.
20–35 mL / 3 minutes Acceptable (Used Units) Acceptable for aged injectors; monitor cylinder fuel trim on scan tool.
> 50 mL / 3 minutes (One Cyl) Failed Control Valve REJECT UNIT. Ball valve seat worn or debris bypass. Replace immediately.
All Cylinders > 50 mL High Return Rail Pressure Suction Control Valve (SCV) or CP pump regulator failure, not injector fault.

6. Workshop Rejection Criteria (When to Return the Part)
